A Worcester Greenstar 28i Junior in Solihull was leaking from inside the case. We traced it to the right-hand hydraulic manifold, the plastic block that carries water between the pump, the heat exchanger and the pipework. It had corroded and was weeping at the joints. A manifold is not a part we carry, but rather than book a second visit we found one at a local supplier the same day, collected it, fitted it and tested the boiler back into service. The customer was extremely happy with the service.

The customer in Solihull had a Worcester Greenstar 28i Junior that was leaking from inside the case. A boiler leaking internally is one to act on quickly: the water finds its way onto the electrics and the control board, and a small leak turns into a big bill.
With the case off we traced the leak to the right-hand hydraulic manifold. On this boiler the manifolds are the plastic blocks at the bottom that carry water between the pump, the plate heat exchanger and the pipework, and they hold the sensors and valves that the boiler relies on. This one had corroded and scaled up at its joints and was weeping. You can see the state of it in the photos above. A manifold in that condition cannot be resealed; it needs replacing.
A manifold is specific to the boiler and not something we carry on the van. The usual route is to order it and come back, which means a second visit and a customer with a leaking boiler in the meantime. Instead we rang round, found the right manifold at a local supplier that afternoon, went and collected it, and came back to fit it. The old manifold came out, the new one went in, the pump and pipework were reconnected, and the boiler was refilled, run and checked dry at every joint before we left.
Diagnosed, sourced, collected and fitted in a day. The customer was extremely happy with the service, and that is the outcome we want on every repair where the part is within reach.

The hydraulic manifolds are the plastic blocks at the bottom of the boiler that route water between the pump, the plate heat exchanger and the flow and return. They carry the diverter valve, sensors and the pressure relief valve. When one corrodes or cracks it leaks inside the case, and because it holds so many other parts it is replaced as a block rather than patched.

It is urgent. Water inside a boiler runs onto the fan, the gas valve and the control board, and a leak that would have been a cheap part can take the electronics with it. If you see water under or inside the boiler, or the pressure keeps dropping, turn it off and call us the same day.
